I am getting VERY inconsistent DVD create times for what should be very similar files. One took 1.5 hours and the current is going to take less than 1/2 hr.

I have been seeing this frequently. Of course, I understand that other process etc can impact, however, this isn't the case. Using DVDA2 and Vegas5 on a Sony DVD+_rw

Has anyone else observed this?
