Are you rendering to a FAT32 formatted drive? FAT32 has a maximum filesize limit of 4-gig per file and Vegas will split renders at the 4-gig limit. Some external hard drives come formatted as FAT32, you will need to reformat them as NTFS.

May also be time to defrag. You may have the space, but it's in various chunks on your hard drive. A defrag will put the spaces together. Just a possiblity

There are pros and cons to defragging and it's been the topic of discussion here on the Vegas forum more than once. However, a fragmented drive will not cause Vegas to split files.
