Video Changed Size - Settings the Same

I've had my settings just right for YT for ages now and a standard template in place - no problem (standard size for me is PAL Widescreen 960 x 540).

Here's what I consider OK (one of the last vids rendered before the problem began)

So last weekend, I rendered another vid and this is what it came out like:

I've checked that all the settings are the same as the first one, I've checked the camera settings are the same and they are on both. The properties of both are the same. I just can't understand what has changed and don't know what else to check. Could the project settings possibly make any difference to the final render?

I have so many vids to put up and can't bear them not showing at the correct size so any suggestions would be extremely welcome.

First one is correctly rendered widescreen (16:9).
Second one "appears" to be 16:9 video incorrectly rendered with a 4:3 template.

All my templates say 'Custom 960x540' though, I would have had to have consciously changed it to 4.3 wouldn't I?

I've checked all the original files and they play widescreen so I don't think the camera is at fault. I have opened the project in Vegas on my other pc and that still renders to what looks like 4.3 and there is no way I have knowingly changed any settings from those I have been using for months. Something somewhere is telling it to render that way and I just can't see what. :-(

I am using the 'render as' setting and not 'make movie'.
