Wacked 5.1 idea...

Does anyone know if this would work?

First, I've tried 5.1 headphones and they...well...suck. In contrast, I've used Dolby Headphone and I'm quite pleased with the result (at least in WinDVD). Unfortunately, the only Dolby Headphone device I've found requires a Dolby Digital stream. A quick search, however, has turned up an audio card that does realtime Dolby Digital encoding, but I'm not sure it'll be aware of the 6 discrtete channels that Vegas supports through ASIO. Any ideas on whether a card like that would work? Why do I wan't to take this route to 5.1? Because it seems like a reasonable way to mix without waking the neighborhood.

You cannot accurately author 5.1 with any kind of headphone. Like color correcting while wearing colored glasses. Headphone surround is synthesized, not actual. You can maybe get a partway there, and for fun projects it would likely work fine to mess around with, but that's about it.
If the sound card supports ASIO, which the card specs should show, then you likely should hear "surround" in the headphones as the card encodes it.

I've designed a potential set of surround earphones. Problem is I've never found anyone with 5.1 ears.
