Very Wierd "Print to Tape" Experience

Just finished 5 months of post on a film my friend wrote/directed (the audio off the tape, and recorded by the "sound guy" was useless - hence adr etc was needed)

Anyway, rendered the video a couple of weeks ago, but realised that some levels were off on the playback, so i re-rendered the audio and used virtualdub to mux the two into a new file.

wmp played it ok, vegas imported it ok - but print to tape played back the OLD audio - thought that was dead funny, but tried again - same thing. deleted the two week old avi, thinking (somehow) the audio was being used from that - same thing...

now it gets weird:

the new avi file was checked and there was definitely only 1 audio file with 2 channels included.

all the original footage was moved to another pc

even disconnected the pc from the network

so there was NO OTHER AUDIO from the movie on the pc, went to print to tape and again there was the sound from 2 weeks ago!

(i'm a software engineer by trade, so i even used the likes of filemon to check what files were being opened and could only see that the avi was being used)

Anyway, did a full render and it printed to tape ok... Oh, and I did also try both Vegas5 and Vegas6 capture apps!?

Can anyone tell me what/how/where/when?!
